Guys, my sump plug on a 304 V8 stock sump is leaking. I am thinking of tapping it out to oversize.

Given the plug had a one stamped on it, I got a second oversized plug from Repco. It's a big bastard. The bloke told me there was no need to tap it out, but there is no bloody way this thing will fit otherwise.

I have no previous experience doing this so have done a bit of reading. Most people are suggesting that I need to drill the existing thread and then retap it. To me this doesn't seem like a safe thing to do with the sump on.

Is this correct or can a suitable tap be used and just chase it through the existing thread to increase the diametre of the hole and rethread it at the same time?

You will need to drill the hole out to suit the new plug before re-tapping, a no. 2 o/size plug is a biggy.

Is the thread really stripped or is it just that the plug is leaking ? The thread is not the sealing point. The sealing point is where the washer sits between the plug head & the surface of the sump. Maybe is it leaking because the previous attempt at re-tapping to fit the no. 1 o/size plug did not go in squarely. If the plug head is not parallel to the sump it will leak no matter how tight it is. Or, if the sump surface or plug head is damaged it will also leak.

If it is genuinely stripped, you have no choice you will need to drill & tap it out to the next oversize. what I do is to put grease on the tap so the metal particles will stick to it & not stay inside the sump. Once you've finished, put a few litres of diesel into the oil filler & let it flush the sump of any remaining metal bits. Then fill with fresh engine oil.

As Terry mentioned the thread dosent do the sealing so it will still be ok even if most of the threads are damaged.

Re-tap it with the correct tap, and I'm guessing its probably a 1/2"UNF thread?
Then buy a new sump plug and gasket.

I'd try that before attempting to go to a larger sized plug.
It would have to be absolutely screwed before I went down that path.
