Does anyone know what is involved in fitting an HR Front end to an FJ without buying a modified crossmember? ie. what modifications need to be made to the existing crossmember?

depending on the engine / steering you are using. the main modification is that the mounts that bolt to the chassis rails have to be repositioned, the FX FJ have wider rail spacing than the HR. you will also need to make a front out rigger mount, as the

If I use a tarana rack and pinion, does the rack and housing need to be sortened or the tie rods?

hi sorry for delay in answering,
yes you can use a shortened torana rack front mounted on a HR front end,( this is what i have done) or some people use a shortened commodore rack rear mounted. comes down to personal choice i guess

I've heard the rear mounted one is better as it gives better steering.

If I choose to use the original steering box, does everything line up with the HR front? Would I be better off getting a sreering box an links out of an HR?
