Guys, I have a new fuel sender unit in my ute but it will only read to just over empty. Tested when out and all was well but when installed same reading. I have an additional earth from body to top of sender but still no change. Would having a 25gal tank instead of the 16.5 make a difference? Help.

Do you have a 0V connection from the body to the battery? Often if you just have the big cable from the engine to the battery -/0V terminal you then often get gauge issues. Putting a smaller wire from the -/0V terminal to the body (as per original) fixes it. Problem is the engine, box, diff and exhaust are rubber mounted so the only return path between the dash gauges and the battery are choke cable and a mechanical throttle linkage- these add resistance to the sender circuits. Also make sure the body connection points in the harness at the dash are also connected to the body with clean connections. If it was all working properly before and other gauges are working OK it may just be the wrong sender for the car and/or the tank. Edited by user Monday, 3 April 2023 7:15:22 PM(UTC)

Also check that the sender is 30 ohms at full & 0 ohms at empty, when it's out of the tank.

The float in a 16.5 gallon sender will foul the baffle in a 25 gallon tank, causing a low reading as you describe. There is a specific sender for 25 gallon tanks.
