hz fuel gauge reads empty at half full?

Gts dash in my hz ute. At full it reads full but once shows empty usually takes around 40 liters to fill her back up so thats about half.
Been through 2 new and one old sender all seemed to be the same. New sender in there now.
Funny thing was when I waa trying to work out the probem I had the sender sitting on the scuff plate( earthed) and joined a wire from the sender to the plug by the kickpanel. Moving the sender full showed full, empty showed empty and half showed half. This left me thinking damaged wire from the plug to the sender unit giving incorrect resistance but ran another wire and it made no difference . Any thoughts here? Just the gauge maybe needs reco?

The earth wire on the gauge cluster might not be hooked on correctly?

John (Starks) I have sent you a PM to contact us to try and resolve your sender issues. As WBUTE advises the earthing and wiring often plays a major part in the operation.

Havent had a chance lately to get back onto this problem but had a play this morning. The earth on the gts gauge cluster did move around where its connected to the right lower screw eyelet. Wiggling it caused the gauge reading to fluctuate as obviously the change in earth changes resistance so soldered that up with no change to readings. Jumped under the car this morning, remembering empty on the gauge is about half tank and currently the gauge is registering just under 1/3 tank close to 1/4. Got a resistance reading of 31 ohms. This surely cant be too far off a correct reading? From empty takes about 40ltrs to fill tank so perhaps arm on float isnt long enough? Im guessing though a reading of 31 should be pretty close to half full so sender unit actually sounds like its reading not far off the mark but gauge isnt reading correctly. I was reading I can wire in a potentiometer to allow adjustment but im assuming if the gauge is the issue it would have to be wired to the other side of the gauge and not the sender side. Whats the difference in gauges from the models with aircon since the senders different. Edited by user Sunday, 5 April 2015 10:08:49 PM(UTC)

40 litres of fuel from empty in a HZ ute? The tank should hold 65 to 70 litres.

I know theyre a 75ltr tank. It would be helpful if I had some ohm values for 1/4, 1/2 and 3/4 of a tank for the thermal sender.
Im trying to work out at this point where my problem lies. I believe a half tank is 25 ohms so if the sender is correct at 31ohms then Im thinking tank is just under half full.
Fuel gauge indicates half way between 1/4 and 1/3 full so theoretically is not displaying correctly. I might have to check resistance at the gauge itself.
Sure I can rip out the gauge and sender and take it to someone but I use the car almost daily and if theres say a wiring problem that wont solve my problem. Plus half the fun is solving your own problems.
If anyone can give me the ohm values for the non aircon thermal sender in hz ute would be great. And how do I test the gauge itself?
Ive read the gauges on a car with factory air worked on different resistance. Is it possible I have gauges suit aircon and simply dont match the sender? I cant be 100 percent sure I guess but the other gauges in the cluster seem to be operating correctly.

There is no difference in the resistance value of the a/con vs non-a/con fuel gauge senders.
The difference with factory a/con fuel senders is that they have an extra pipe for the vapour return as part of an anti-overheat set-up. Electrically they are identical.
All HJ/HX/HZ/LH/LX fuel senders have the following values:-
Empty = 73 ohms Half = 25 ohms Full = 10 ohms.
The HZ fuel tank's official capacity is listed as 75 litres, but the need for some 'emission vapour space' at the top & the unusual flat shape of the tank, you rarely get more than 65 litres from full to empty.

Ok so really 65 litres should still give me 20-25 odd litres left from empty on the gauge.
Great to know aircon fuel gauges were the same.
Tested sender ohms at the gauge and got 32ohms. At tank was 31ohms. Lost 1 ohm over the length of wiring so ok if you ask me. Checked and full 12 volt going into the gauge.
Now I could not get a consistant reading from the voltage regulator. Apart from a visual inspection and the coiled wire looks dirty/ burnt maybe? through the center I have not prodded in there. I checked the voltage where the terminal exists the lower part of the cluster where the jumper wire attaches to the upper part of the cluster. It read 0 then will flash up 5.x then 0 then flash 3.x then 0 then flash 7.x the 0 then 4.c etc etc. Just cant get a stable reading.
Im assuming the voltage reg is toast?
Volts aside the temp and oil pressure seem to read ok, oil pressure could be a little on the low side at times but I know its fine in the engine. fuel gauge will still show full and empty but just reads too low.
1)Does this sound like the issue or am I testing it incorrectly simply looking for a 5v output? 2)Can a voltage reg on the way out cause the gauges to operate but just read low? 3)can I repair it and how or do I just have to send off the cluster for repair?

The HZ instrument voltage reg is a bimetallic (vibrator) type, so if you're using a digital voltmeter, you won't get a good reading.
It's best to use an analogue multimeter (needle type) so you get the average reading which should be around 5v.
To check the gauge itself, use those resistor figures I've posted & substitute them for the sender, allowing time for the gauge to warm up & stabilise.
As I said most of these tanks will only take around 65 litres. So fill the tank to the brim, with the car on level ground, then drive it until it reads around half. It should accept around 30-35 litres. At empty it should take around 60-65 litres.
These gauges were never very accurate due to the shape of the fuel tank.

Ok will do. I would have thought a reading of 31ohms wasnt far off 1/3 of a tank so maybe its not far off being correct, just a combination of factors and reading poorly as you say.

Well just at the servo, gauge showed a hair over 1/4. Took 34 liters to fill her to the point of fuel spitting at me from the filler neck and would not pump no more.
Gauge went to full but noticed the needle moving back and foward ever so slightly. Another 5 mins to work and after sitting idling for a minute could still see the fuel needle slightly moving back and forth?

You said in the first post that you tested the sender and the gauge worked correctly out of the tank earthed to the scuff plate. The problem must be to do with the sender in the tank. Bad connection or it isn't moving through its full arc in the tank.

Im thinking the gauge is moving correctly in correlation to the signal its getting from the sender. It goes full to empty so must be getting full arc. Sender earthed as good as its getting, even tried running extra earth wires to no avail. Held the sender in place outside the tank and float went down near bottom of the tank and most the way up so that all seems ok. Im thinking resistor on the sender being non linear is maybe not the same shape as original and while the resistance values for empty and full may be the same im betting theyre not over the length of the resistor or the resistance is getting too high to soon. So even though tank may be 1/2 full the senders giving more resistance showing a lower reading if that makes sense. Sender was new from rare spares. Ordered the resistors to double check the gauge. Got 10ohms but could only manage 24 and 75 ohms. Hopefully close enough!

The sender must be no good. Try a genuine second hand one. I wouldn't waste too much time on the replacement one.

Yeah well, got home last night, gauge showed perfectly on half full. Checked sender and got a resistance value of 24.8 so half so the gauge is reading correctly for the signal its receiving. Went 2kms up the road and filled up, 22.4 litres to full so definitely seems to be the rare spares sender for whatever reason. Perhaps I could try just giving the float a tweak? Dr Terry, doing my best with the resistors I could get and giving each one about 5 mins before taking a reading. 10ohms got a reading of full. 27 ohms got a reading of a hair under half. 75 ohms needle didnt budge. 56 ohms showed needle dead on empty so tried next lowest value at 47ohms and got 1/8 tank. So it seems Im showing empty at 56ohms rather than 73. What would cause this?
